Why Do Uneven Floors Matter?
Uneven warehouse floors don’t provide the level support needed for rack and shelf systems. This can lead to leaning, shifting, and eventually tipping, which can damage equipment and lead to costly loss of stored product.
Surface issues and uneven slabs also cause forklifts to wobble as they drive over the surface. Wobbling ranges from an ergonomic issue for workers operating the trucks to tipping hazards in very narrow aisle layouts. Unevenness in the floor is often a warning sign of more extensive foundation settling or structural damage as well. Don’t let a lack of a smooth surface wear out your handling equipment or put your workforce at risk for injury.
Surface Issues
Surface issues are relatively low-risk floor problems that require simple fixes, like protective epoxy coatings or resurfacing. They’re rarely a sign of deeper foundation issues, but they still deserve attention since they can grow into trip or forklift hazards over time.
Non-Progressive Cracks
Surface cracks show some specific features, including:
- Limited, minor, and unconnected development over the floor
- Small, hairline cracks that stay below 1/10th of an inch in width over most of the crack
- Lack of growth, spreading, or widening over time
- Relatively level surfaces on both sides of the crack, rather than sinking or rising.
These non-progressive cracks may interrupt the floor enough to cause vibrations in forklifts that drive over them, but they won’t pose tripping hazards or cause racks to lean. In many cases, they are simply part of the concrete curing or aging, requiring little more than resurfacing or an epoxy coating to repair.
Spalling and Flaking
Spalling and flaking involve the very surface of the concrete floor breaking free from the underlying material. It often occurs years after the floor is installed due to mistakes made during the curing process. Wear and tear from equipment, oil exposure, or freezing cycles in moist environments can all lead to flaking as well. Spalling is a more extensive form of cracking where large sections of the surface crumble and break loose. Unless it is associated with sinking or large cracks, these surface issues likely just need patching or resurfacing.
Textural Issues
Concrete floors can develop unusual surface textures, like honeycomb patterns, bumps, or ridges. If they were not added to the concrete intentionally for friction, then they are likely due to surface deterioration from excessive wear and tear. However, limited surface texture issues are rarely caused by any structural or foundation issues.
Uneven Joints
Sometimes, concrete floors develop leveling issues where part of the slab rises, and another section sinks, creating a cliff-like trip hazard. If this problem is occurring only along established joints in the concrete, these faults aren’t necessarily linked to foundation damage. Joint faults can occur as stress in the slab is released and shouldn’t spread or worsen after the initial development. Only a professional can assess whether the shifting issues around your joints are normal and ready for grinding or if they may indicate deeper foundation problems.
Structural Concerns
Other types of warehouse floor damage indicate problems deeper in the foundation. Act quickly if you notice any of the following warning signs popping up throughout the facility.
Wide, Spreading Cracks
Large cracks that are 1/4 inch or wider are likely structural and not just surface issues, especially if they continue to spread or grow over time. Extensive and connected cracking also indicates that your foundation needs inspection. Keep an eye on hairline cracks to make sure they don’t grow into bigger hazards without you realizing.
Rising or Sinking Sections

One section of your floor shouldn’t sink or rise, leaving height differences between it and the surrounding sections. Unless this happens in a limited way and only at concrete stress joints, it is a clear sign your foundation is settling. Sinking indicates a loss of soil support, while rising slabs generally occur when soil expands and pushes them up. Either way, structural damage is likely to occur unless you get prompt foundation repairs.
Rocking Slabs
Slabs and sections that break loose entirely due to extensive cracking may begin to rock or tilt when pressure is applied. This is not only dangerously unstable for forklifts and racks, but it is a sign that the foundation is failing under the surface. Protect the rest of your warehouse by scheduling an emergency inspection, especially if there is any moisture rising from underneath the shifting slab.
New Slopes
Some warehouse floors are sloped on purpose for drainage and ease of cleaning. Keep track of these slope amounts and directions to verify if changes are occurring over time. Newly sloped areas or a loss of desired slope can indicate shifting and settling in your foundation. Visual inspections do not always reveal the direction or amount of slope, but using something as simple as a marble can indicate changes in level surfaces. Laser leveling equipment is best for checking existing slopes to make sure they are not changing over time.
